3D printing + sine wave + sealed labyrinth: a high-efficiency heat sink that makes air “get lost”

An engineer recently used Grasshopper and Rhinoceros (B-Rep) to design a heat sink with a fully customized geometry for a U.S. electronics manufacturer.

After reviewing the client’s 3D model, the engineer found that due to the specific positioning between the cooling fan and the heat-generating components, conventional off-the-shelf heat sinks could not allow air to flow smoothly across the fin surfaces in that confined space, making it difficult to remove sufficient heat.

Design factors such as fin arrangement, spacing, and angle are directly related to heat dissipation performance. In this project, the engineer adopted three strategies to improve cooling efficiency within a limited space:

  • Meandering channels to guide airflow
  • Wave-shaped fins to generate micro-turbulence
  • A sealed cover structure

The core idea is to enhance heat transfer by modifying airflow paths and flow behavior.

In this design, the meandering channels handle the macroscopic guidance of airflow, while the wave-shaped fins generate micro-turbulence to enhance mixing between hot and cold air. The sealed cover forms a closed pathway with only an օդ inlet and outlet.

During operation, the airflow moves between the fins in an “S”-shaped or zigzag path, increasing both the contact area and contact time between the air and the fins, while also ensuring a more uniform airflow distribution.

The sinusoidal effect is achieved by transforming originally flat fins into a wave-shaped geometry.

Flat surfaces tend to form a relatively thick laminar boundary layer, whereas wave-shaped surfaces generate micro-turbulence at the peaks and valleys, stirring cooler air toward the near-wall region and significantly improving local heat transfer efficiency.

This microscale turbulence does not cause a large pressure drop, making it a low-resistance, high-mixing optimization. Additionally, the wavy geometry effectively increases the actual surface area of the fins, further enhancing overall heat dissipation performance.
